  1. Rigidity in High-Vibration Environments: The bracket is mounted on moving or frequently vibrating automated machinery. The material and geometry had to be optimized to minimize deformation and resonance, thereby guaranteeing the reading accuracy of the sensor.
  2. Critical Mounting Surface Accuracy: The perpendicularity and flatness tolerances between the sensor mounting holes and the reference surfaces were extremely tight, making them difficult to achieve with conventional manufacturing processes.
  3. Consistency in Batch Production: While high precision was non-negotiable, the client also required stable, medium-to-large volume supply, which demanded high repeatability from the manufacturing process.

Based on the client’s combined requirements for strength, weight, and precision, RPS implemented a comprehensive, one-stop solution:

1. Material Selection and Optimization

  • Material: Aerospace-grade Aluminium Alloy 6061-T6 was chosen.
    • Advantage: Excellent strength-to-weight ratio, good corrosion resistance, and superb machinability, making it ideal for structural parts requiring tight dimensional tolerances.

2. Precision Manufacturing Process

  • Core Technology: Utilizing High-Precision CNC Milling (3-axis and 4-axis).
    • By completing multi-surface machining in a single setup, we minimized positioning errors caused by re-clamping, ensuring that all geometric tolerance requirements between the critical mounting faces (holes, bottom, and side faces) were strictly met.
  • Key Feature Machining: The threaded holes on the bottom and the mounting holes on the side were finished using reaming and precision boring processes, ensuring the hole diameter tolerances reached the H7 grade to perfectly match the client’s fasteners.

3. Surface Treatment and Protection

  • Surface Finish: Applied either Electroless Nickel Plating (ENP) or Hard Anodizing.
    • Purpose: To provide additional resistance to wear and corrosion, particularly against oil and moisture present in industrial environments, thereby extending the component’s service life.
